Chip or crack: when a windshield can be repaired and when it can't
Most people find out their windshield damage needed a different fix than they assumed only after someone is already standing at the car. The decision isn’t arbitrary, though, and you can usually make a good guess yourself in about thirty seconds.
Four things decide it.
1. Size
The rough industry line is that damage larger than a dollar bill is past repairing, and chips bigger than about a quarter are borderline.
The reason is physical rather than bureaucratic. Repair works by pulling the air out of the break under vacuum and pushing resin into the space it leaves. The bigger the damaged area, the harder it is to get resin into every part of it and the more of the glass’s strength depends on that resin holding. Past a certain size you’re asking the filler to do the structural job the glass should be doing.
2. Location
Two locations turn an otherwise repairable chip into a replacement.
The driver’s direct line of sight. A repair restores strength but leaves a faint distortion where the resin sits. Anywhere else on the glass that’s cosmetic. Directly in front of the driver, a permanent visual artifact is a safety problem, and it’s the one place a good technician will refuse to repair even when the damage is small enough.
The edge of the glass. The perimeter is where the windshield bonds to the body. Damage there sits in the part carrying structural load, and cracks starting at the edge tend to run. Edge damage usually means replacement even when it’s small.
3. Depth
A windshield is two layers of glass with a plastic interlayer bonded between them — that’s why it holds together instead of shattering. Damage confined to the outer layer is repairable. Damage that has reached through to the inner layer is not, because there’s no way to fill it without the resin having to cross the interlayer.
A rough test: if you can catch a fingernail on the damage from inside the car, it’s through both layers.
4. How long it’s been there
This is the one people underestimate.
A chip is a stress concentrator. The glass around it is under load, and every temperature swing works on that point — sun on the windshield, cold air conditioning onto hot glass, a cold night after a hot afternoon, a hard speed bump. Any of those can turn a repairable chip into a crack that runs several inches in one go.
There’s also contamination. An open chip collects dirt, water and road grime. Resin bonds to clean glass, and a break that has been open for months often won’t take a repair cleanly even when its size and location say it should.
Both of those point the same direction: the window where the cheap option is available closes on its own.

These are guidelines, not rules, and real damage lands in between more often than a table suggests. A photo settles it faster than any amount of reading — send one and you’ll get a straight answer before anyone drives anywhere.
One thing worth knowing about replacement
If a replacement is genuinely needed, the part matters more than people expect. Windshields vary by trim level, not just by model: rain sensors, heated wiper parks, acoustic interlayers, head-up display projection areas and camera brackets all change which glass is correct for a specific vehicle. Year, make, model and trim are what determine the right part.
Vehicles from roughly 2018 onward often have a forward-facing camera mounted to the windshield for lane keeping and automatic emergency braking. On those, the camera’s relationship to the glass matters after a replacement — worth asking about specifically when you book, whoever you book with.
